Ok,  This might be the most expensive solution possible but, the parts would
be light and durable.  Have you looked into fabricating them out of carbon
fiber?  I would look for a tech-school or university with a materials
engineering program nearby that might be able to help with fabrication.

Just a bike nerd seeing how that almost every bike part you can imagine is
now being made out sheets, strands and threads of your friend and mine C6.
