We had a similar problem and need regarding hand crank generators. Our solution was to partner with the engineering program at our local university. The university, UNCC, has a senior design program. A pair of ME majors developed a generator using a gear reduction DC motor housed in a custom designed 3D printed shell. The first one failed within 30 minutes. 
The next year we sent in the same project as a redesign. The new one worked much better. To the astonishment of UNCC staff, this time the visitors ended up stripping the gears inside the gear reduction motor. We have since changed to a different gear ratio motor and have had minimal issues, other than a little more current than we like. The generators put out a max of 17 volts with a peak current of 1.4 amps. Each generator has a built in trim pot to control the total power output.

We're looking for a robust yet small, lightweight hand crank generator that can withstand a lot of use by teenagers.  This one gave us about 20 hours of use before the small handle snapped off: http://www.k-tor.com/hand-crank-generator/   

The crank needs to output at least 10W of power.  

If you've got suggestions for something better, we'd love to know about them!
